Help & Advice • Compressor Reliability

Cost of Air Compressor Failures & Importance of 24/7 Support

When compressed air is essential to production, an unexpected compressor failure can affect far more than the machine itself. Lost output, idle labour, missed deadlines, emergency repairs and temporary-air arrangements can all add to the true cost of downtime.

Planned Maintenance Emergency Support Downtime Reduction PSSR Hire Backup OEM Service Schedules

The Real Cost of Compressor Failure

A breakdown cost is not just the engineer's invoice. If the compressor supplies critical production, the financial impact can spread quickly across the business.

Lost ProductionMachines, tools or automated processes may stop when system pressure falls.
Idle LabourPeople can remain on site while production is unable to continue normally.
Emergency CostsUrgent parts, callouts and temporary equipment can cost more than planned maintenance.
Delayed OrdersProduction interruptions can affect dispatch dates and customer commitments.
Secondary DamageContinuing to run a machine with an unresolved fault can sometimes increase repair scope.
Quality RisksPressure instability, moisture or contamination can affect downstream processes.

A Critical Legal Correction

The previous article referred to a “Compressed Air Regulations Act 1996” and treated the Work in Compressed Air Regulations 1996 as general legislation governing industrial compressor maintenance. That is not correct.

The Work in Compressed Air Regulations 1996 concern tunnelling and other construction work where people physically work in a compressed-air environment. They are not the general servicing regulations for a factory compressor.

For ordinary workplace pressure systems, the Pressure Systems Safety Regulations 2000 (PSSR) are much more relevant. Where the Regulations apply, qualifying pressure equipment may require a suitable Written Scheme of Examination and examination by a competent person.

Routine maintenance and statutory examination are different things. A PSSR examination under a Written Scheme of Examination does not replace normal servicing, and normal servicing does not replace a required statutory examination.

Service to the Manufacturer's Schedule

The old article used 2,000 hours as though it were the universal service interval for every compressor. Service intervals vary by compressor type, manufacturer, lubricant, operating environment and duty.

  • Follow the OEM service schedule for the actual machine
  • Replace filters, oil and separators when specified
  • Check coolers and ventilation
  • Inspect belts, couplings and bearings where applicable
  • Check drains and condensate management
  • Investigate oil or air leaks
  • Review running hours and operating conditions

Why Planned Maintenance Reduces Risk

Preventive servicing cannot guarantee that a compressor will never fail, but it gives wear items and developing faults a better chance of being found before they cause unplanned downtime.

  • Restricted filters can increase pressure drop and compressor workload
  • Dirty coolers can contribute to higher operating temperatures
  • Degraded lubricant can reduce protection
  • Failed drains can allow water to accumulate
  • Loose electrical connections can create reliability problems
  • Air leaks can increase running hours and energy consumption

Why 24/7 Emergency Support Matters

If compressed air is critical to your operation, having an emergency contact available outside normal business hours can reduce the time lost simply trying to find help.

Compressed Air Systems UK's emergency number is available 24/7 for urgent compressor breakdown enquiries. The actual response, attendance, repair route and temporary-equipment options depend on location, fault, engineer availability, parts and site requirements.

24/7 contact does not mean every repair can be completed immediately. Some breakdowns require specialist parts, further diagnosis or temporary compressor arrangements.

Contract scope matters. Exact inclusions, exclusions, callout arrangements, parts coverage and payment terms should be confirmed in the individual service agreement.

Temporary Compressor Hire Can Protect Production

If a repair cannot be completed immediately, a temporary compressor may provide continuity while parts are sourced or a permanent repair is arranged.

Suitability depends on required airflow, pressure, electrical supply, air treatment, access, connection size and fleet availability.

What PSSR Means for Compressed-Air Systems

PSSR is concerned with the danger created by stored pressure. For qualifying systems, the user or owner must understand safe operating limits and ensure a suitable Written Scheme of Examination is in place where required.

The Written Scheme identifies the pressure-system parts that need examination, the nature of those examinations and their frequency. That frequency is set by the competent person — not by a universal annual inspection rule.

Signs a Compressor Needs Attention

  • Higher-than-normal operating temperature
  • Repeated high-temperature shutdowns
  • Unusual noise or vibration
  • Oil carryover or visible leakage
  • Pressure taking longer to recover
  • More frequent load/unload cycling
  • Unexpected pressure drop
  • Drain or moisture problems
  • Increased running hours for the same production
  • Controller warnings or alarms

Air Compressor Failure & 24/7 Support FAQs

Does every compressor need servicing every 2,000 hours?

No. Service intervals depend on the manufacturer, compressor design, lubricant, duty and operating environment. Follow the OEM schedule for the specific machine.

Do the Work in Compressed Air Regulations 1996 govern factory compressors?

Not in the way the old article suggested. Those regulations concern tunnelling and other construction work where people work in compressed air. Workplace pressure systems are more commonly considered under PSSR 2000.

Does a service contract guarantee no breakdowns?

No. Planned maintenance can reduce avoidable failure risk and identify developing issues, but no maintenance programme can guarantee that equipment will never fail.

Is emergency support available 24/7?

Yes, the emergency contact number is available 24/7 for urgent compressor breakdown enquiries. Response and attendance depend on the fault, location, engineer availability and parts or temporary-equipment requirements.

Can a temporary compressor be installed if ours fails?

Potentially, subject to required CFM, pressure, power supply, air treatment, access, connections and current equipment availability.
