Cost of Air Compressor Failures & Importance of 24/7 Support
When compressed air is critical to production, a failure can stop machines, delay orders and create knock-on costs throughout the business. Planned maintenance, sensible contingency and access to emergency breakdown assistance can reduce that operational risk.
What Does an Air Compressor Failure Really Cost?
There is no universal cost per hour for compressor downtime. The financial impact depends on how heavily the site relies on compressed air and what stops when pressure is lost.
Calculate Your Own Downtime Exposure
Instead of relying on generic industry statistics, estimate the cost using your own operation.
| Cost Area | Useful Question |
|---|---|
| Production | What saleable output is lost for each hour without compressed air? |
| Labour | How many people become unproductive or need to be reassigned? |
| Scrap / Rework | Does an unexpected stop damage work in progress or require a restart procedure? |
| Customer Impact | Could the failure delay deliveries or contractual commitments? |
| Recovery | What would emergency engineering, parts or compressor hire cost? |
| Knock-On Operations | Do packaging, loading, cleaning or other departments depend on the same air system? |
Which Regulations Apply to Industrial Compressed-Air Systems?
The Work in Compressed Air Regulations 1996 concern people working in compressed-air environments, particularly tunnelling and other construction work under compressed air. They are not a general maintenance law for ordinary workshop or factory air compressors.

PSSR and Routine Servicing Are Not the Same Thing
The Pressure Systems Safety Regulations 2000 are concerned with the risk from stored pressure energy. Certain compressed-air systems require a Written Scheme of Examination and periodic examination by a competent person.
HSE guidance identifies a compressed-air receiver and associated pipework as a typical system likely to require a Written Scheme where the receiver's pressure in bar multiplied by its internal capacity in litres is 250 bar-litres or more.
- Routine compressor servicing does not replace a Written Scheme examination.
- A service contract does not automatically make a pressure system PSSR-compliant.
- The competent person determines the Written Scheme scope and examination frequency.
- The compressor itself does not necessarily form part of the Written Scheme simply because it feeds the receiver.
Do All Compressors Need Servicing Every 2,000 Hours?
No. Some compressors use service intervals around 2,000 hours for particular components, but schedules vary by manufacturer, model, lubricant, duty and environment. Follow the exact manufacturer's maintenance schedule.
Some components may have shorter or longer intervals, while major service items can sit on completely different schedules.
What Planned Servicing Can Actually Do
Reduce Avoidable Failure Risk
- Replace service items before they become heavily restricted or exhausted.
- Identify leaks, worn drive parts and developing faults.
- Keep coolers and ventilation paths in suitable condition.
- Review alarms, temperatures and operating behaviour.
What It Cannot Guarantee
- It cannot eliminate all breakdowns.
- It cannot guarantee zero lost production.
- It cannot guarantee a particular energy saving.
- It cannot replace contingency planning for critical sites.
Why a Service Contract Can Be Useful
A service agreement can make maintenance easier to plan by defining scheduled visits, agreed rates, parts arrangements and the level of support included.
24/7 Support Means Emergency Breakdown Assistance
Compressed Air Systems UK provides 24/7 emergency compressor breakdown assistance. The emergency line is intended for urgent compressor failures and faults where site operations are at risk.
That does not mean every service visit, routine maintenance request, quotation, trade-counter collection or parts order operates 24 hours a day.
What Happens During a Breakdown?
Build Resilience Before the Compressor Fails
If compressed air is production-critical, emergency support should be one layer of the contingency plan rather than the entire plan.
- Know the site's minimum airflow required to keep critical production running.
- Identify whether another compressor can carry essential demand.
- Provide safe isolation and connection points for temporary equipment where appropriate.
- Record compressor models, serial numbers and service parts.
- Keep the correct electrical and pipework information available.
- Know which processes should be shut down first if pressure starts to fall.
- Consider temporary hire arrangements for critical sites.
Service the Whole Compressed-Air System
A compressor failure is not the only cause of production problems. A dryer fault, blocked filter, failed drain, severe leak or restrictive pipework can also reduce pressure or air quality.
Service Contract & Breakdown Support FAQs
How much does compressor downtime cost?
There is no universal figure. Calculate lost production, idle labour, scrap or rework, delayed orders, emergency repair and temporary-air costs for your own site.
Do the Work in Compressed Air Regulations 1996 apply to normal workshop compressors?
No. Those regulations concern people working in compressed-air environments such as tunnelling and other construction work in compressed air. They are not a general industrial compressor-service regulation.
Does a service contract guarantee PSSR compliance?
No. Where PSSR applies, the Written Scheme of Examination and periodic examination by a competent person are separate requirements from routine maintenance.
Should every compressor be serviced every 2,000 hours?
No. Use the exact manufacturer's maintenance schedule for the compressor model and its individual service components.
Can planned maintenance prevent every breakdown?
No. It can reduce avoidable risk and identify developing problems, but no maintenance programme can guarantee that a machine will never fail.
What does your 24/7 support cover?
24/7 availability applies specifically to urgent compressor breakdown assistance and emergency fault support.
Can you provide temporary air after a breakdown?
Compressor hire can be considered where suitable equipment is available and compatible with the site's airflow, pressure, electrical and connection requirements.

We had a Clarke for a couple of years that we abused running it 12 hours a day. We found CAS UK when it needed a repair, and we were very impressed with how quickly they responded and came out to repair and service the machine.
Our business started to expand and we needed a large compressor with a proper airlines feeding our machines and work stations. The guys from CAS supplied the new compressor and worked flat out getting the machine and pipe working in.
They're a brilliant group of lads with a great work ethic and really easy to communicate with.
We'll 100% continue to use and recommend them.

Very efficient at every level.
Quite a rare find ~ don't waste the opportunity if you have a need within their expertise. Mike Fisher

Used them for years!
Thank you

Compressor delivered to my premises in what was a great service by Compressed Air Systems UK. Thanks for a great experience
Never let me down!
Always been brilliant & came out the same day if there is ever an issue.
Thank you

Very professional always great advisor for the best machine for what we need, friendly office staff and most of all the knowledge from them is second to none.
Would recommend to anyone that needs advise or want to buy the right machine for them.
Plus the backup you get is the best.
I was advised well and even advised towards a better value option saving us a chunk of money. Top quality honest service all round...... Thanks again.
